Hall extensions: connecting a new envelope to an existing one

Surveys, access, appearance and responsibilities when extending an operating industrial facility.

The existing façade is part of the documentation

For a hall extension, a drawing of the new section is not enough. Survey the interface with the existing building: dimensions, panel divisions, openings, flashings and available supports. Photograph areas that will be concealed once work starts. The extension design should define the old-to-new connection rather than leave it to the site crew.

Do not assume two panel joints are compatible because they have the same nominal width. Similarly, matching colour codes do not prove that a new coating will look identical to an aged one. Existing product identification, coating information and a sample viewed in actual light help the purchase decision.

Survey before defining the scope

  • Identify the existing system and surviving documents.
  • Check access to the junction from outside and inside the hall.
  • Identify sections to remove and those to retain.
  • Mark services, equipment and transport routes near the works.
  • Agree temporary protection of the operational part of the facility.
  • Record who decides what to do if actual conditions differ from the survey.

Ruukki publishes repair instructions covering coatings, fixings, flashing seals and replacement of horizontally installed panels. The intervention must suit the damage and system. Not every scratch requires panel replacement, but not every defect can be fixed by touch-up paint. Ruukki — SPA panel repairs and maintenance.

Installation beside operating production

State whether the hall will operate during the works. This affects working hours, sector handovers, deliveries and cleanliness requirements. We suggest a separate plan of work zones, operational zones and zones for handover. Agree every change with the facility operator, especially if it affects an escape or transport route.

At the preparation meeting, consider three scenarios: planned façade opening, weather interruption and unexpected structural conditions. For each, identify the decision-maker and work that can continue. This is an organisational proposal to adapt to the site, not a ready-made protection procedure.

Phasing rather than assuming one mobilisation

For the next mobilisation, prepare a short handover sheet: condition of the last completed sector, remaining tasks, current drawing revision and changes by other trades. Earlier photographs help only when their location and date are known. Each return should begin by confirming the current work area condition.

Send Panel Montage photographs of the existing façade, new-section drawings and the expected removal or repair scope. State operational restrictions. This distinguishes new envelope installation from additional work adapting existing elements.

Samples and appearance acceptance

For a demanding old-to-new façade junction, agree appearance assessment beforehand: reference section, viewing conditions and approvers. This organises acceptance; it does not promise an invisible junction between different materials. A phone photograph can support discussion but should not be the only coating selection criterion. State whether you need a local repair, an entire course replacement or a new façade section. These need different preparation and may face different operational restrictions.
